The right resin depends on one thing above everything else: your blank. If you are glassing an EPS foam blank, you must use epoxy resin. Polyester resin contains styrene, which dissolves EPS on contact. For a PU foam blank, either resin works, but polyester is cheaper, faster to cure, and easier to sand, while epoxy gives you a stronger, more flexible build. What is the actual difference between epoxy and polyester resin?

Polyester resin has been the standard in surfboard glassing since the 1950s. It is catalyzed by MEKP (methyl ethyl ketone peroxide), cures quickly, sands easily, and produces a water-clear finish. It is inexpensive and widely available. The tradeoff: it is brittle relative to epoxy, emits a significant amount of VOCs, and is a known carcinogen, so proper ventilation and an organic respirator are non-negotiable.

Epoxy resin is a two-part system (resin plus hardener, typically mixed 2:1 by volume). It is stronger, more flexible, and significantly lighter on harmful emissions. Epoxy gained serious traction in the surfboard industry after Clark Foam closed in 2005, forcing shapers to work with EPS blanks and discover that epoxy-glassed boards could outperform traditional PU builds in durability. The tradeoff: it costs more and requires careful mixing ratios to cure properly.

Which resin is compatible with which blank?

This is the single most important rule in surfboard glassing, and getting it wrong is an expensive mistake:

Not sure what blank you have? Sand a small area on the deck and smell it. Polyester has a sharp, sweet chemical smell. Epoxy smells much milder. Alternatively, touch a small amount of polyester resin to an inconspicuous spot on the foam. If it foams or melts, it is EPS and you must switch to epoxy.

How do epoxy and polyester resin compare on strength, flex, and finish?

Epoxy is roughly 33% stronger than polyester and has a higher elongation at break, meaning it flexes more before it fails. That translates to fewer dings, fewer cracks under foot pressure, and a board that holds up longer under hard use. For big wave boards, heavier surfers, or any build where durability is the priority, epoxy is the clear winner on structural performance.

Polyester has the upper hand on finish work. It sands to a mirror polish with less effort, especially when you add surfacing wax for the hotcoat and gloss coats. Traditional shapers also value the lively, responsive feel that a poly-glassed PU board delivers, particularly in shorter, higher-performance shapes. And because poly is less expensive, it remains the practical choice for boards that will see a lot of use and occasional dings.

On yellowing: both resins yellow over time with UV exposure, but polyester tends to yellow faster, especially in older formulations. If color longevity matters, epoxy has the advantage.

What are the working conditions for each resin?

Both resins are sensitive to temperature. The sweet spot for glassing is 70 to 85 degrees Fahrenheit (21 to 29 degrees Celsius). Below 65F, polyester resin cures slowly and may not kick properly. Above 90F, it can gel too fast to wet out the cloth cleanly.

Epoxy resin has an additional concern: thermal shock. EPS foam expands when heated, and if an epoxy laminate is sealed before the foam has fully outgassed, bubbles can appear under the glass as temperatures rise during curing or when the board sits in direct sunlight. The fix is to glass in a shaded, temperature-stable workspace and avoid leaving a freshly laminated EPS board in the sun before the resin has fully cured.

For polyester, working time is controlled by how much MEKP catalyst you add. More catalyst, faster cure. The general starting point is 10 drops per ounce of resin, adjusted for ambient temperature. Epoxy has a fixed pot life determined by the hardener speed you choose: slow hardeners give more working time in warm conditions, fast hardeners are better for cooler shops.

Which resin is easier to work with?

Polyester is more forgiving for beginners. It wets out fiberglass cloth quickly, the working time is easy to control by adjusting catalyst, and it sands to a polished finish without much hassle. If you are building your first board on a PU blank, polyester is the lower-friction path.

Epoxy requires more discipline. The 2:1 mix ratio must be accurate or the resin will not cure properly. It also wets out cloth more slowly than polyester, which can be tricky on larger boards. That said, modern epoxy formulations have closed the gap considerably, and the payoff in strength and durability is real.

There is a third option worth knowing about: UV-cure resin. Instead of catalyst or a hardener, UV resin cures under sunlight or a UV lamp. There is no timing pressure, no measuring, and no wasted material in the pot. It is ideal for ding repairs and small glassing jobs where you want complete control over when the cure starts.
